Stacked on #8. The base is temporarily feat/fan-characterization-fixture, so this diff contains only the hardware fixture. Once #8 merges, retarget this PR to main. Do not merge before #8.

Bench characterization hardware for the San Ace 9GA0424P3J001 fan, not JumpJet production hardware. It defines none of JumpJet's GPIOs, thresholds, startup duty, stall limits or safety policy.

What's added

Everything is new files under hardware/fan-characterization-fixture/, plus two host tests under tests/.

  • One-sheet KiCad 9 schematic, plus PDF and SVG exports. No PCB layout yet.
    • Controller link (J1): carries abstract nets (MCU_PWM, TACH_GPIO, 3V3, GND). The controller wiring is a local overlay, not part of the fixture.
    • Open-drain PWM stage: NTR4003NT1G with a 220 Ω gate resistor and 10 kΩ pulldown, all marked PROVISIONAL; the Rev 0 stage part is not final. It is a signal interface only: VDS ≤ 5.25 V and ID ≤ 2 mA in normal use. It is not rated for the PWM lead being landed on 24 V.
    • Tach: JP3 selects a 10 kΩ pull-up to 3.3 V. JP4 selects the protected GPIO path: 22 kΩ series resistor, BAT54S clamp, 470 kΩ pulldown. There is no RC or glitch filter; C2 is not fitted.
    • 24 V supply: fuse holder with the element still TBD, JP5 current-measurement link, and a 24 V indicator LED. The bulk capacitor is not fitted.
    • Ground: a single star point joining FAN_GND and signal GND at the bench-supply terminal.
    • Fan terminal (J3): labelled by function (FAN_24V/FAN_GND/FAN_PWM_RAW/FAN_TACH_RAW). The fan's physical wire order is not assumed.
    • Defaults: JP1–JP4 are OPEN and JP5 is FITTED.
  • Generator source: generator/fixture.py holds all design data and build_schematic.py writes the schematic from it, deterministically. expected-nets.txt is a hand-maintained connectivity list, independent of fixture.py.
  • verify.sh: see below.
  • README.md: BOM with a status for every part, calculations, the tach back-power decision, manufacturer facts with their source, and the specimen checks still open. BRINGUP.md: the minimum safe first-power procedure.

Controller overlay (provisional Rev 0)

The Rev 0 controller is the ESP32-S3 N16R8 on Lonely Binary's carrier, as recorded in #8's docs/TARGET_N16R8.md:

J1 Net N16R8
1 MCU_PWM GPIO6 (gate drive)
2 TACH_GPIO GPIO7 (conditioned tach)
3 3V3 controller 3V3 (never 5 V)
4 GND controller GND

CONFIG_DB_FAN_GATE_SINK_LEVEL=1 (GPIO high turns Q1 on and pulls the fan control line low), internal tach pull-up off, CONFIG_DB_FAN_TACH_PPR=0 (unknown). These are DragonBench bench-fixture assignments, not JumpJet GPIOs.

Gate release. R2 is there to hold the gate low whenever GPIO6 is undriven. What GPIO6 does during reset, early boot and flashing is not known: its reset-state pull has not been checked against the ESP32-S3 datasheet, and those phases have not been instrumented. Bring-up checks TP4 through reset, flashing and a controller power cycle.

Tach back-power rule

The tach output is open collector, so only a fault (the sensor lead on the 24 V supply) can back-power 3.3 V. At 26.4 V the clamp path injects ≤ 1.2 mA (R4 was raised from 4.7 kΩ to 22 kΩ for this) and the JP3 pull-up path ≤ 2.7 mA. The only way from a fan lead to the 3V3 rail is the raw tach through JP3 or JP4, so the rule is scoped to those jumpers:

  • Controller 3V3 must be present before JP3 or JP4 is closed.
  • Keep 3V3 present while JP3 or JP4 is closed and fan power is on.
  • Before removing 3V3, turn fan power off or open JP3 and JP4.
  • Fan power alone, with JP3 and JP4 both open, is allowed.

The rule is on the sheet, in the README and in BRINGUP.md.

Bring-up sequencing (BRINGUP.md)

Leads identified and PSU polarity checked before any 24 V; fan power first with signal leads insulated; open-circuit and low-state current check of the control lead before JP2 closes; then the raw tach. Before JP3 first closes, J1.3 is connected to controller 3V3 and J1.4 to controller GND. J1.1 (MCU_PWM) and J1.2 (TACH_GPIO) stay unwired, with JP1 open, until the PWM stage has been checked with a signal generator. JP3 is opened around the controller power cycle, and JP4 closes last.

verify.sh

Runs in the pinned kicad/kicad:9.0@sha256:e638b79b… image (KiCad 9.0.9) with --network none, as the caller's UID/GID.

  • Output goes to a private mktemp -d directory (0700); no chmod 777.
  • The schematic is generated into /out/gen. In check mode it must match the committed .kicad_sch/.kicad_pro byte for byte, and the fixture directory is mounted read-only.
  • All checks run on the generated schematic in /out/gen: ERC with --severity-all must report 0 errors and 0 warnings, the extracted netlist must match both fixture.py and expected-nets.txt, and the jumper defaults must be as above. The PDF and SVG are exported from the same file.
  • --update copies the .kicad_sch, .kicad_pro, .pdf and .svg into the fixture only after every check has passed. A deliberately broken expected-nets.txt with a regenerated schematic makes --update exit 1 and leaves all four files byte-identical.

verify.sh needs Docker, so it does not run in CI. Host tests do: tests/test_fixture_sexp.py covers the S-expression escape handling and round trip, and tests/test_fixture_verify_script.py checks verify.sh's copy-back ordering, read-only mount, private output directory and network isolation.

Fan facts from the manufacturer documents

Source: drawing 9GA0424P3J001 Rev C and sensor spec 9D0001H202. The values were transcribed from those documents; the documents themselves are not in the repo.

  • Control input: 25 kHz specified; open-collector or open-drain drive supported; control lead open = same speed as 100 %, 0 % = stopped; open voltage ≤ 5.25 V, source current ≤ 2 mA, required low level ≤ 0.4 V.
  • Tach output: open collector, VCE ≤ 27.6 V, IC ≤ 5 mA, VCE(sat) ≤ 0.8 V.
  • Pulses per revolution: the documentation suggests 2; CONFIG_DB_FAN_TACH_PPR stays 0 (unknown) until an optical RPM check on the specimen.

Key calculations

  • PWM low level: 2 mA through 2.0 Ω (max RDS(on) at a 2.5 V gate) = 4 mV.
  • Driven gate: 3.23 V from a 3.3 V supply, 2.94 V at 3.0 V; both above the 2.5 V RDS(on) row.
  • Undriven gate: ≤ 0.1 V through R2, assuming gate leakage ≤ 10 µA.

FR120N module

The FR120N module stays out of this fixture. It is original Jetpack power-switch hardware whose topology is not verified well enough for this control line. It is reserved for later power/heater characterization and is not to be modified or destructively tested.

Validation status

Done:

  • Add DragonBench fan-characterization experiment profile #8: the N16R8 baseline image is physically validated on one board; the fan-characterization image has booted on it; GPIO6's static 0 % and 100 % levels were measured on a DMM with nothing attached.
  • Schematic generation reproduces byte for byte, ERC reports 0 errors and 0 warnings, and 17 nets match fixture.py and expected-nets.txt, with the jumper defaults checked.
  • verify.sh --update leaves the fixture unchanged when a check fails (demonstrated with an induced netlist failure).
  • Host tests for the S-expression escaping and verify.sh ordering and hardening pass.

Not validated:

  • the complete physical fixture;
  • the external switching stage;
  • the real fan PWM waveform at 25 kHz;
  • the tach path with an actual fan signal;
  • PPR;
  • startup and locked-rotor current (these set the fuse, JP5 and J2 ratings);
  • fuse selection;
  • whether a glitch filter is needed;
  • GPIO6 behaviour through reset, early boot and flashing;
  • lead identity and control-lead behaviour on the delivered specimen;
  • NTR4003N gate leakage, input capacitance and pinout, from the actual datasheet.
  • Adds a Rev 0 bench fixture for characterizing the San Ace 9GA0424P3J001 fan. The KiCad schematic and generator describe the PWM driver, tach conditioning, fused 24 V supply, ground-star connection, test points, and configuration jumpers. This is bench wiring, not JumpJet production wiring or policy.
  • Adds a deterministic KiCad 9 generator, expected-net reference, and verify.sh. The checks are designed to compare regenerated files, run ERC, compare extracted connectivity, and check jumper defaults.
  • Defines provisional bench-controller wiring: GPIO6 for PWM gate drive and GPIO7 for tach. JP1–JP4 default open; JP5 defaults fitted. The documented procedure requires controller 3.3 V before closing either tach jumper while fan power is on, and keeps it on until fan power is off or the jumpers are open.
  • Adds BRINGUP.md with staged checks for fan leads, supply polarity, PWM voltage and current, raw tach behavior, and controller connections. It sets tach PPR to 0 until independent specimen evidence supports a value. Fuse selection remains pending startup and locked-rotor current measurements.
  • Adds tests for S-expression escaping and verify.sh validation ordering and copy-back safeguards. The tests do not establish that the Docker/KiCad verification ran.

Validation / Remaining gaps

  • The PR description reports KiCad 9.0.9 regeneration, clean ERC, net and jumper-default checks, and a failure-path check for --update. It also reports host tests and limited physical checks on one N16R8 board. These are reported results, not independently confirmed here.
  • The complete fixture, switching stage, real-fan PWM and tach behavior, current ratings, fuse selection, GPIO6 behavior during reset, early boot, and flashing remain unvalidated. Watchdog, brownout, and fault-response behavior are not established by the supplied evidence.
  • The PR description says Docker is required and verification does not run in CI. The PR is stacked on #8 and should not merge before #8; it must be retargeted to main after #8 merges.
  • No review findings were supplied, so review severity counts are unavailable.

Bench characterization fixture for the San Ace 9GA0424P3J001 fan, driven by
the fan-characterization experiment profile (PR #8). Not JumpJet production
hardware; it defines no JumpJet GPIO, threshold, startup duty, stall limit,
or safety policy.

- One-sheet KiCad 9 schematic: controller link, open-drain PWM stage
  (NTR4003NT1G, signal interface only), jumpered tach pull-up and protected
  GPIO path, 24 V supply with TBD fuse holder and current-measurement link,
  and a single ground star between FAN_GND and signal GND.
- Rev 0 defaults JP1-JP4 open, JP5 fitted. GPIO6/GPIO7 are an N8R8 bench
  overlay only. Configured PPR stays 0 and the tach internal pull-up off.
- Fan facts from drawing 9GA0424P3J001 Rev C and sensor spec 9D0001H202:
  25 kHz specified control frequency, open = 100 % speed, 0 % = stopped,
  control source current <= 2 mA; tach open collector, VCE <= 27.6 V,
  IC <= 5 mA, VCE(sat) <= 0.8 V.
- Tach series resistor is 22k, limiting back-power to about 1.2 mA if the
  tach lead is faulted to 26.4 V; 3V3 must be up before JP3/JP4 close and
  before fan power.
- The schematic is generated from generator/fixture.py. verify.sh, in a
  pinned kicad/kicad:9.0 image, checks byte-for-byte reproduction, a clean
  ERC (0 errors, 0 warnings), and the extracted netlist against both
  fixture.py and a hand-maintained expected-nets.txt, plus jumper defaults.
- README records the BOM, calculations, and remaining specimen checks;
  BRINGUP.md gives the first-power procedure. The FR120N module stays out.

Claude-Session: https://claude.ai/code/session_01Cs2EQ9xXzNKmce52X1dF3F
- BRINGUP step 5: replace shorting FAN_PWM_RAW through a DMM current
  input with a controlled low-state measurement. Keep JP2 open, measure
  the open voltage first, stop if it exceeds 5.25 V or the lead identity is
  unestablished, then load TP6 with a temporary 100 ohm 1 % >= 0.5 W
  resistor, read its voltage (about 0.200 V at the 2 mA maximum, below the
  0.4 V LOW threshold) and derive I = V / 100 ohm.
- README: add References with the Sanyo Denki 9GA0424P3J001 Rev C drawing
  (hosted by Digi-Key), the 9D0001H202 sensor specification (LCSC mirror)
  and the onsemi NTR4003N datasheet. All three hosts were blocked from the
  preparing environment, so nothing was re-verified and the Q1 values stay
  provisional.
- README: state plainly that Q1 is not rated for FAN_PWM_RAW on FAN_24V.

No schematic, value or generator change; verify.sh reproduces the
schematic byte for byte, ERC is clean and all 17 nets match.

Priority: ⬇️ Low

Estimated code review effort: 3 (Moderate) | ~25 minutes

Change: Feature

Merge Risk: ⚪ Minimal · up to 69e07

The fixture remains provisional pending bench validation, but its tach procedure powers the pull-up before connecting it, and failed verification prevents update copy-back. No concrete merge-blocking risk remains.

Security Architecture Review

Security architecture risk: 🔵 Low · up to 69e07

The design remains confined to a provisional bench fixture and does not establish production fan policy. Jumper isolation, staged measurements, and restricted validation execution limit exposure. The complete electrical interface and reset behavior remain unvalidated, so this assessment does not establish readiness for physical use.

Retained concerns
No architecture-level concerns identified.

Security review details

Security Blast Radius

  • inferred — The supported exposure is local: the connected fan, controller, bench supply and instruments, plus fixture files accessible to the validation workflow. Misidentified or faulted signal leads can stress the controller interface. Available evidence does not demonstrate propagation into production services or deployment configuration.

Trust Boundaries and Controls

  • observed — The validation container uses a digest-pinned image, disabled networking, the caller's UID and GID, a private temporary directory, and a read-only fixture mount by default. Update mode grants fixture write access. Generator code is executed inside this boundary, so these restrictions bound its authority rather than establish that arbitrary generator changes are trustworthy.
  • observed — Electrical fault containment combines jumper isolation, series resistance and a clamp with operator-enforced lead identification, voltage and current measurements, and power sequencing. Documentation acknowledges that a tach-to-supply fault can inject current into 3V3 and that the pull-up path bypasses the GPIO series resistor; it does not provide hardware-enforced isolation from every miswire.

Back-power rule. The rule said controller 3V3 had to be on before fan
power, but bring-up step 4 powers the fan before step 6 powers 3V3. The
schematic only lets a fan lead reach the 3V3 rail through JP3 (R3) or
JP4 (R4, D1): FAN_TACH_RAW connects to J3.4, JP3, JP4 and TP8 and
nothing else. The rule now says what that topology needs: 3V3 on before
JP3 or JP4 closes, and kept on while either is closed and fan power is
on; before removing 3V3, turn fan power off or open JP3 and JP4. Fan
power with both jumpers open needs no 3V3. BRINGUP.md, the README and
the sheet note say the same thing, and the schematic, PDF and SVG are
regenerated for the note. Step 7 power-cycles the controller while
step 6 has left JP3 closed, so it now opens JP3 for the power cycle.

sexp.parse. q() writes backslash, quote and newline escapes but parse()
decoded only the first two, with order-dependent chained replace()
calls. A single-pass decoder now reverses all three and keeps any other
escape as written. No current library symbol uses \n, so the generated
schematic is unchanged by this. New host tests round-trip plain text,
quotes, backslashes, newlines and an unknown escape.

verify.sh. The validation directory is no longer chmod 777: the
container already runs as the caller's uid and gid, so mktemp's private
0700 directory is writable to it. Check mode mounts the fixture
read-only; --update keeps it writable to copy regenerated files back.
…sexp

verify.sh --update copied the regenerated .kicad_sch and .kicad_pro into
the fixture before ERC and the netlist check ran, so a failed check left
the repository holding an unvalidated schematic. Every check now runs on
the generated copy in /out/gen: in check mode it has just been compared
byte for byte with the checked-in files, and in update mode it is what
will be installed. The .kicad_sch, .kicad_pro, .pdf and .svg are copied
into the fixture in one step, only after ERC, the netlist and jumper
check and both exports have passed. Check mode still never writes the
fixture, which stays mounted read-only.

A run with a regenerated schematic and a deliberately broken
expected-nets.txt now exits 1 and leaves all four fixture files byte
identical; the previous script, given the same failure, had already
replaced the .kicad_sch. A host test pins the order and the mount and
permission settings, since CI has no Docker.

BRINGUP step 7.1 said "with the controller still off J1", which could be
read as 3V3 removed while JP3 is closed. It now says 3V3 stays on from
step 6 and only the PWM connection (J1.1, JP1) waits until item 5.

sexp.py gains docstrings covering the supported S-expression subset,
escape handling and its round-trip limit, library lookup failures, pin
extraction and symbol-inheritance flattening. A test pins that an
unknown escape is kept by parse() but re-escaped by dump().

🎯 Functional Correctness | 🟠 Major | ⚡ Quick win

Connect the fixture's 3V3 and ground before closing JP3.

The starting state leaves J1 disconnected. Step 6 powers the controller, but the procedure does not wire J1 until step 7, item 5. Following that order leaves the fixture's 3V3 net disconnected when JP3 closes. R3 then has no powered pull-up, so the step 6 tach measurements cannot establish the required high level.

Explicitly connect J1.3 to controller 3V3 and J1.4 to controller ground before step 6. Keep J1.1 unwired and JP1 open until step 7, item 5.

JP3. Keep J1.1 unwired and JP1 open until step 7, item 5.

The starting state leaves the controller off J1, and step 6 only said
to power the controller's 3V3 "even if J1 is not yet fully wired".
Nothing connected J1.3 and J1.4, so when JP3 closed the R3 pull-up had
no live 3V3 rail: the tach high-level measurement was meaningless and
the back-power rule protected nothing.

Step 6.1 now connects J1.3 to controller 3V3 and J1.4 to controller GND
before any tach jumper closes, and keeps J1.1 (MCU_PWM) and J1.2
(TACH_GPIO) unwired with JP1 open until step 7, item 5, which now names
the two pins it wires. The electrical sequence is otherwise unchanged.

The fixture still described its controller wiring as an N8R8 breakout
overlay, with reasoning about a CH343P board and the ESP32-S3-DevKitC-1.
The provisional Rev 0 controller is now the N16R8 on Lonely Binary's
carrier, as PR #8's docs/TARGET_N16R8.md records: GPIO6 gate,
CONFIG_DB_FAN_GATE_SINK_LEVEL=1, GPIO7 tach, PPR 0 (unknown). The J1
mapping and sdkconfig lines are unchanged; only the board they belong
to and the reasoning about it change.

The README overlay table, the BRINGUP flash step and the sheet note now
name the N16R8, and the README gives its build overlay chain. The
DevKitC/CH343P paragraph is replaced by what Lonely Binary's map shows
for GPIO6/7, and GPIO48 joins the reserved-pin list. The claims that
GPIO6 has no pull at reset and that its power-up glitch is low were
never checked against the ESP32-S3 datasheet here, so both are now
marked unverified, in the README and on the sheet.

A validation boundary states what the N16R8 has shown (baseline
validated, fan-characterization image booted, static GPIO6 levels with
nothing attached) and what it has not (fixture, external stage, tach
path, 25 kHz waveform; PPR unknown). The pins remain DragonBench
bench-fixture assignments, not JumpJet GPIOs. The schematic, PDF and SVG
are regenerated for the note text only.
The README's released-state heading listed "GPIO Hi-Z, reset, flashing,
or unpowered", the BOM said R2 holds Q1 off through reset, and the sheet
note did the same while also calling GPIO6's reset pull unverified. What
GPIO6 does during reset, early boot and flashing is not known: its reset
pull has not been checked against the ESP32-S3 datasheet and those
phases have not been instrumented.

The wording now separates what R2 is there to do (hold the gate low
whenever GPIO6 is undriven), what the pin might do during reset (unknown;
the 0.6 V figure is what an assumed ~45 kOhm pull-up would give), what
has been observed (0 V on a DMM at idle, after runs and after a reset,
with firmware running and nothing attached), and what bring-up still has
to show at TP4/TP6. The schematic, PDF and SVG are regenerated for the
note text only.
